Client Background

The bottle format packaging line had to be installed inside an existing production hall that was already fully occupied. There was no additional floor area available, and the hall could not be re-planned around the new line. That constraint drives the whole layout. Carton forming and case forming both consume real floor space, and on this project neither could be pushed out into a buffer area. Both forming steps therefore had to be engineered to their minimum practical size, and the loading step had to happen inside the same frame rather than on a separate station reachable by conveyor. The line runs at a 60 ppm bottle infeed and combines carton forming with an open-load-seal machine, so opening, loading and sealing happen in one unit without an intermediate buffer conveyor.

Challenges

No spare floor space in the hall

The line had to fit the existing hall, so every module — including both the carton former and the case former — was redesigned to a minimum practical footprint. Layout, not machine capability, set the design constraints.

Bottle stability through counting and grouping

Bottles are tall, relatively light and easily tipped once counted and grouped. Every transfer between counting, forming and loading has to hold them upright and without scuffing the label.

Two forming steps that cannot be buffered

Carton forming and case forming sit on the same short line, and there is no room for a buffer conveyor between them. The two forming steps therefore have to run synchronized, which is what makes the compact layout feasible.

How ZRAY Solves It

ZRAY's answer to the space constraint was to remove the buffer, not to shrink the output. **Compact carton forming module.** A minimum-footprint forming unit, sized to the available hall width, erects and glue-seals the carton directly in line. **Open-load-seal combined machine.** Instead of a separate loader and a separate sealer with a conveyor between them, opening, loading and sealing are performed in one unit. This is what frees the floor space that the carton former and case former otherwise would have needed. **Compact case forming module.** The shipper case is formed on the same short line, sized on the same principle as the carton former. **Synchronized forming control.** Because there is no buffer between the two forming steps, the line controller synchronizes them rather than letting each run on its own index. Bottle counting and grouping feeds the combined machine at a stable rate, which is what keeps the tall bottles upright through the transfers. The result is a 60 ppm bottle infeed line that fits the hall it was built into — the layout constraint is answered by integration rather than by adding conveyors.
