Client Background

Yangtze River Pharmaceutical Group runs a portfolio in which tablet products are packed as blister strips inside a folding carton. The step delivered here takes the blister flow from the blister machine and cartons it: feed and singulate the strips, then form, load and close the carton. Sixteen pack formats are handled on the same line. They differ both in carton size and in how the blister strips are arranged inside the carton — some formats are a single stack, others are arranged in a different count and orientation. Pharmaceutical production also brings a documentation requirement that other industries do not: format recipes, change control and acceptance documentation are part of the deliverable, not an add-on.

Challenges

A very wide carton size range

The sixteen formats span a large range of carton sizes. A machine that covers that range with dedicated change parts per format would be expensive to run, so the cartoner was specified to cover the range with one set of adjustable references.

Different content arrangements per format

Formats differ not only in size but in how the blisters are counted, stacked and oriented inside the carton. The infeed side therefore has to be reconfigurable rather than fixed.

Singulating blisters at 250 ppm

Blister strips are thin and easily interleaved as they leave the blister machine. Feeding and separating them reliably is a prerequisite for the cartoner holding 70 cartons per minute — a double feed stops the line, an escaped strip is a quality event.

Pharmaceutical documentation and change control

Every format recipe has to be documented and controlled. Factory acceptance testing, material certificates and a change-control trail are part of the project scope, and they have to be maintained when formats are added later.

How ZRAY Solves It

The line is built as two coordinated stages: a blister handling stage that guarantees a single-file stream, and a cartoning stage that covers the whole format range with adjustable references. **Blister feeding and singulating module.** Strips leaving the blister machine are separated into a single-file stream at 250 ppm. Separation is monitored, so a double feed is detected and rejected rather than carried into the cartoner. **Cartoning machine at 70 cartons per minute.** Format size is set through adjustable references rather than dedicated change parts. Carton blank feed, forming, loading and closing are all covered by the same reference set across the sixteen formats. **Reconfigurable infeed.** Blister count and orientation per carton are recipe parameters on the infeed side, so formats that differ in arrangement do not need a mechanical rebuild. **Format recipes and documentation.** Each of the sixteen formats has a documented recipe covering reference positions and infeed arrangement. Factory acceptance testing is run across the format range, and the material certificates and change-control documentation are handed over with the line. **Adding formats later.** Because formats are references plus recipes rather than change parts, a new carton size is a documentation exercise rather than a machine modification.

Project Timeline

  1. 01

    Format and blister survey

All sixteen formats catalogued for carton size and blister arrangement; reference strategy defined to avoid per-format change parts.

  2. 02

    Design, build and documentation

Blister handling and cartoning stages built; recipe documentation and material certificates prepared alongside the machine.

  3. 03

    Factory acceptance testing across formats

Line run at the ZRAY plant through the format range, with the customer witnessing acceptance.

  4. 04

    Installation, commissioning and handover

Line integrated behind the blister machine; operators trained on the sixteen recipes and on the change-control procedure.
